The seam fails, the field almost never does
A TPO roof on a travel trailer or a fifth wheel is a single sheet of thermoplastic polyolefin membrane bonded to the decking, with the edges terminated at the sidewall transition and every roof penetration cut into it and flashed. Owners inspect the wrong part of it. They walk the roof, look at the wide open middle, see nothing wrong, and conclude the roof is fine.
The field of a TPO sheet almost never fails. It is a continuous manufactured surface with no joints in it, and the UV package in the top layer is designed to be sacrificial for fifteen to twenty years. What fails is every place the sheet ends: the lap seam where two sheets overlap on a wide coach, the termination bar at the front and rear cap transition, and the flashing around each vent, fan, antenna, air conditioner and solar mount.
That distinction matters because it changes where you look and it changes what the repair costs. A field repair on TPO is a patch and it is cheap. A seam that has been lifting for two seasons has been feeding water into the decking the entire time, and the repair is no longer a roof job.
What lifting actually looks like at six months
The early signal is not a gap. It is a change in the way the seam sits. A sound lap seam is flat and continuous, and when you drag a thumbnail across it perpendicular to the run, nothing catches. A seam that has begun releasing has a very slight ridge because the top sheet has relaxed and lifted a fraction of a millimetre, and the nail catches on the way across.
At six months you will also see a fine dark line following the seam. That is not dirt sitting on the surface, which washes off. It is dirt that has been drawn a short distance under the lifted edge and stayed there, and it is the single most reliable early tell on a TPO lap. If a pressure wash does not remove a dark line that follows a seam exactly, the seam is open.
At eighteen months there is a visible gap, usually two to six inches long, usually starting at a corner or at a point where the seam crosses a slight crown change in the roof. By then there is almost always moisture in the decking underneath, and the question has stopped being about the membrane.
Why Southern California sun is harder on this than rain is
Owners who moved here from a wet climate assume roof problems are a rain story. On a coach parked outdoors in the San Gabriel Valley, the failure driver is thermal cycling. A dark roof surface in Hacienda Heights reaches surface temperatures well above ambient on a July afternoon and drops thirty five to forty degrees overnight, every night, for five months a year.
TPO membrane, the adhesive under it, the decking below and the aluminum termination bar at the edge all expand and contract at different rates. Every cycle works the bond at the seam edge a tiny amount. Rain does not open a seam; it finds one that thermal cycling has already opened. That is why coaches stored outdoors here fail at seams on a schedule while identical coaches stored under cover do not.
The practical consequence is that a stored vehicle needs seam inspection on a calendar, not after a storm. Twice a year, before and after summer, is the interval we recommend to owners storing outdoors in LA County. It is a ten minute walk with a thumbnail and a phone camera.
The two repairs, and the difference between them
Seam reseal, caught early. The lifted section is cleaned back to sound membrane, the old sealant is cut out rather than covered, the substrate is prepped, and the seam is re-bonded and terminated with the correct compatible sealant. Compatibility matters more here than anywhere else on the vehicle: a lap sealant formulated for EPDM applied over TPO will hold for one season and then release, and this is the most common failed previous repair we find. Reseal work sits in the roof recoat and reseal band, and a localized seam is at the bottom of it.
Membrane and decking, caught late. Once moisture has been in the decking, the roof is opened, the wet decking is cut out and replaced, the framing is checked for rot at the attachment points, and the membrane is replaced across the affected span or across the whole roof if the seam runs the length of the vehicle. That is full roof replacement work, and on a 34 foot fifth wheel it is a three to five week job because the decking has to be dried and verified before anything goes back on.
The gap between those two numbers is the reason this post exists. Roof recoat and reseal runs a few hundred to a couple of thousand dollars. Full roof replacement with decking involvement runs into five figures on a large towable. Same failure, two years apart.
The Alpha Systems parts channel and what it does to your calendar
TPO membrane on North American RVs comes largely from Alpha Systems and a small number of comparable suppliers, in specific widths that correspond to specific coach widths. That sounds like a detail and it is actually the whole scheduling story.
If your roof needs a full sheet in a standard width, it is generally available inside a week. If your coach is a width that requires a seam, or if the original membrane was a discontinued thickness or a colour that has been superseded, the lead time goes out to three to six weeks and sometimes further. Older towables and anything from a manufacturer that has since closed are the difficult cases, because the width the roof was built to no longer corresponds to anything a supplier stocks.
We check membrane availability during the evaluation, before quoting a calendar, for exactly this reason. An owner who is told three weeks and finds out at week two that the material is on backorder has been handled badly, and it is avoidable with a phone call made in the right order.
Whether insurance covers it
Usually not, and understanding why saves an argument. A seam that lifted through thermal cycling over four seasons is wear. Carriers exclude wear and they are correct to; a policy is not a maintenance contract. Filing a claim on a gradually failed seam almost always ends in a denial that is defensible on the policy language.
What is covered is a sudden event. Hail dimpling that fractured the membrane, a branch strike, debris impact on the freeway, damage from another vehicle. Those are covered, and the documentation that gets them approved is the same documentation that establishes the damage was sudden: dated photographs, the impact pattern, and the surrounding context showing what hit it.
The uncomfortable middle case is water damage that followed a covered event. If hail opened a seam and water then got into the decking over the following month, the decking is generally in scope as consequential damage, and it needs to be written that way in the original scope rather than added later as a supplement. That is a documentation problem, not a coverage problem, and it is one of the more common places an RV claim loses money.
What to do this week if you have a TPO roof
Get on the roof safely, or get a ladder high enough to see across it, and do three things. Drag a thumbnail across every lap seam perpendicular to its run and note where it catches. Look for dark lines that follow a seam exactly and survive a wash. Photograph the termination bar at the front and rear cap transition, which is where lifting starts most often and is the hardest place to see from ground level.
If the thumbnail catches anywhere, that is a reseal conversation now rather than a membrane conversation in two years. If a ceiling panel anywhere in the vehicle is soft or discoloured, stop inspecting and call, because the decking question has already been answered.
