A fault code is a refusal to start, not a failure to run
The call usually arrives with the verdict already attached: the generator is finished, what does a new one cost. On an Onan that cranks and then stops, that verdict is premature almost every time. What happened is narrower and far more useful. The controller ran its start sequence, did not receive one of the confirmations it requires, and ended the sequence on purpose.
An Onan RV set is a supervised machine rather than a small motor with an alternator strapped to it. A board watches crank duration, oil pressure, engine temperature, output voltage and frequency, and its own wiring. When one of those readings falls outside its window the board stops instead of continuing. A set that quits at second twelve of a crank has told you something specific.
So the diagnosis starts at the set's own control panel, not at a parts counter. Every current Onan flashes a numbered fault at the set, and that number narrows the problem to one of five families before anybody removes a panel.
Count the blinks at the set before you touch anything
Go to the generator in its compartment rather than to the switch on the interior wall. That switch is a remote. It repeats a start command and shows far less than the set does. Hold the stop side of the switch at the set and watch the status light flash a repeating count with a pause between groups.
The families are short: overcrank, meaning the set turned over for its full window and never proved combustion; low oil pressure; high engine temperature; output voltage or frequency outside limits; and a wiring or control fault. Which number maps to which family is on the operator manual page for your model and spec, and the mapping is not uniform across the Onan range, so read the page for the set you own.
Sound sorts the rest. Strong steady cranking that never fires points at fuel or ignition. A fire and an immediate die points at fuel delivery or air. Cranking that starts fast and slows is a start battery wearing the costume of a generator problem. A set that runs twenty minutes and then quits is a protection shutdown, not a start fault at all.
Fuel that sat, air that never moved and three hours a year
The failure driver here is disuse, not mileage. A coach that lives in an open storage lot in Los Angeles County and runs corridor legs between Hacienda Heights and a weekend destination puts perhaps three to six hours a year on its generator, in short bursts under light load. That is close to the worst duty cycle a small set can have.
On a gasoline set the fuel goes first. Ethanol blended pump gasoline sitting eight to eleven months through a Southern California summer, in a tank that swings thirty five to forty degrees between afternoon and dawn, draws moisture and drops varnish into the smallest passages in the carburetor. A set with a partly varnished jet cranks beautifully and never lights. Gasoline sets also draw through a pickup that ends well above the tank floor, so a quarter tank on the dash can be zero at the generator.
On a diesel set that same daily swing breathes moist air in and out, water collects at the bottom, and the fuel and water interface is where microbial growth lives. It plugs a filter, and a plugged filter produces exactly one symptom: crank, crank, nothing.
The dry season adds a third mechanism. From April to November nothing washes a stored coach, and the intake screen and cooling path pack with grit and nesting material. A set choked on its own cooling air starts fine and shuts down on temperature twenty minutes later, which owners describe as intermittent electrics.
The safe half of an Onan diagnosis
Do these yourself and write down what you find. Check the oil cold on level ground, because low oil is the most common protection shutdown. Record the flashing fault count. Measure start battery voltage during a crank attempt rather than at rest, since a battery reading 12.5 volts sitting can collapse below the board's dropout point under load. Confirm a gasoline tank is above a quarter. Photograph the intake screen and check the breaker on the set's own panel.
Now the line, and it is firm. Do not run the set with its acoustic panels removed, do not work on the output side or the transfer switch while the set is live, and do not bypass a shutdown switch, a temperature sensor or an oil pressure switch to make a set run. LP fuelled sets and any gas fitting are certification gated and belong to the certified technician. Leave the exhaust system alone as well. A generator that runs while people sleep a few feet above it is the one appliance where an exhaust leak is measured in lives rather than dollars.
Service and a carburetor, or a stator and a control board
The inexpensive path is service. Oil, filters and plugs, a carburetor clean or kit on a gasoline set, filters and a bleed on a diesel, brushes and slip rings inspected, mounts checked, cooling path cleared, and a run under real load with voltage and frequency read at the set. Generator maintenance runs $400 to $1,500 across 2 to 6 hours, and most disuse failures resolve inside that band.
The costlier path is components. A control board, a voltage regulator, a fuel pump, a stator or rotor, or a set cranked so many times against a plugged fuel system that something downstream gave up. Generator repair and overhaul runs $400 to $8,500 plus across 2 to 35 plus hours. Where a set is past economic repair, generator installation runs $2,500 to $14,000 across 10 to 45 hours.
Adjacent findings are common. A start circuit or ground fault is 12 volt electrical repair at $285 to $5,000 plus. A running set with a dark coach is usually transfer switch and shore power repair at $285 to $1,500 across 1 to 6 hours. Gas side findings sit in LP gas system service at $285 to $2,500, and any job touching LP carries a $45 flat hazmat and disposal line. Systems work turns around in 3 business days to 2 weeks.
The spec letter on the nameplate decides your lead time
Onan parts are ordered against the model, spec and serial stamped on the set's nameplate, not against the coach around it. The spec designation is the field owners skip and the one that decides whether a board, a carburetor or a regulator fits. Two coaches of the same year and floorplan can carry sets built to different specs.
Availability then sorts cleanly. Filters, plugs, brushes, mounts and gaskets are usually in the region inside a week. Carburetor kits, fuel pumps and regulators for current models run one to two weeks. Control boards, stators and complete assemblies for a superseded spec stretch to three to eight weeks, and a superseded set does not always share the mounting pattern or exhaust routing of the one it replaces.
Two policy items follow. Special order parts carry a 100 percent deposit at order and it is not refundable, so we confirm the nameplate before ordering. Parts of $100 or less carry 100 percent markup and parts over $100 carry 35 percent.
Does a policy pay for a generator that will not start?
Generally not, and knowing it early saves a week. Varnished fuel, a plugged filter, worn brushes and a set that sat are wear and disuse, and comprehensive coverage is not written to respond to either. That is a feature of how the coverage is built rather than a position taken about your coach.
Where a policy does respond is an event with a date. Collision damage that crushed the compartment or tore the exhaust, fire, water intrusion that reached the set, or theft of the unit. Rodent damage to the harness varies by policy and is worth asking your agent about in writing rather than assuming either way.
Two habits help on any of those. Photograph the hour meter and the nameplate now, while nothing is wrong, since the meter is the only objective record of how the set was used. Keep dated service invoices, because what separates a covered event from a maintenance argument is usually whether anyone can show the condition of the set beforehand.
Log the fault code and the crank voltage this week
Gather five things before you call: model, spec and serial off the nameplate, the flashing fault count, battery voltage measured during a crank attempt, hours on the meter, and roughly when the set last ran under load.
Then stop cranking it. Repeated attempts on a set that will not prove combustion push raw fuel through a system that may already be contaminated and hand the next person a less honest picture. Two attempts is information. Twenty is damage.
