How a riveted aluminum roof is actually put together

An aluminum roof is not one sheet. It is a series of panels laid over wood or aluminum bows, lapped or butted at the joints, and captured under a batten strip bedded in butyl and riveted through into the structure. The edges terminate in a J rail or a drip rail down each side and at both cap transitions.

Every rivet is a hole through the roof, and the butyl under the batten is the only thing keeping water out of it. There is no membrane, no field adhesive and no secondary barrier. The whole system relies on a compressible sealant staying compressed for decades, which is a lot to ask of any material.

Butyl does not cure hard when it is new, and that softness is precisely what makes it work. Over twenty or thirty years in this climate it loses plasticizer, stiffens, shrinks and stops following the movement it was installed to absorb. That is the entire failure story on these roofs, and it explains why they fail everywhere at once rather than in one spot.

Fastener backout is a movement problem, not a fastener problem

Owners find proud rivets and assume the fix is to drive them back down. It is not, because the rivet did not decide to move. It backed out because the panel around it is cycling with heat and road input, and the hardened butyl beneath no longer damps that cycle.

Reseating a fastener into an oversized hole in tired sheet produces something that holds for a few thousand miles and then works loose again, usually with a slightly larger hole this time. The durable answer is to pull the batten, clean both faces back to bare metal, bed fresh butyl and set new fasteners into sound material, upsizing wherever the hole has elongated.

On coaches where the bow beneath has softened, or where the rivet field has been drilled repeatedly across several decades of accessory changes, the fastener has nothing left to bite into. That is where structural repair enters the scope and where the certified welding side of the shop gets involved rather than the sealant side.

Galvanic corrosion where aluminum meets steel

Aluminum in contact with a dissimilar metal in the presence of moisture forms a small electrochemical cell, and one of the two metals gives up material. On an RV roof the sacrificial one is always the aluminum. The tell is a white powdery bloom ringing a steel screw or a plated bracket foot.

This shows up most on coaches where a later addition, a solar mount, an antenna, a rack or a replacement air conditioner, was fastened with hardware pulled from a general bin instead of matched to the panel. Ten years on there is a ring of pitted, thinned aluminum around every one of those fasteners.

Repair means removing the corroded material, treating what remains, and refastening with isolated or compatible hardware bedded so that metal never sits directly against metal. Skip the isolation step and the same ring returns within a few seasons, which is why we specify the hardware rather than reusing whatever came out of the hole.

Reseal, rerivet or resheet: choosing the scope

Three scopes cover almost every aluminum roof that comes through the door. A batten reseal pulls the strips, replaces butyl and sealant and resets fasteners. It sits at the low end of the band on this page and it is the right call on a roof with sound sheet and no corrosion.

A rerivet adds hole repair, oversized fasteners, corrosion treatment and localized bow work. It sits in the middle of the band and consumes most of the hour range, because nearly all of the labor is preparation rather than installation.

A resheet replaces one or more panels outright. It sits at the top of the band and it is the answer when the skin is perforated, when a panel has been drilled into swiss cheese by decades of changed accessories, or when corrosion has thinned the material past the point where any fastener will hold.

Deciding what a vintage roof is worth

Vintage aluminum coaches are the one category where the arithmetic often favors repair even at high hours, because these units tend to hold or gain value rather than depreciate, and a correctly resealed aluminum roof is genuinely long lived once the butyl is fresh and the fasteners bite.

The condition that changes the answer is water that has already reached the wood. Aluminum roofs sit on wooden bows and a wooden or lauan deck on most builds, and once those have gone soft the project is structural rather than a sealant exercise. We read moisture before quoting any batten job for exactly that reason.

What we will tell you plainly is when the roof is fine and the framing is not. On a coach where the roof reads sound but the sidewall base plate has rotted out at a corner, resealing the roof is money spent on the healthiest part of the vehicle. You should know that before you authorize it, not after.

Why do rivets keep backing out of my aluminum roof?

Because the butyl under the batten has hardened and stopped absorbing movement. The panel now cycles against the fastener with every heat swing and every mile, and the fastener walks. Driving it back down treats the symptom. The durable fix is fresh butyl, clean surfaces and new fasteners set in sound material.

Can an aluminum RV roof be resealed rather than replaced?

Usually yes, and it is the most common scope on these roofs. As long as the sheet is not perforated or badly thinned by corrosion, pulling the battens, renewing the butyl and resetting fasteners restores the system. Replacement enters the picture when the skin itself has run out of material.

What is the white powder around the screws on my roof?

Aluminum oxide from galvanic corrosion. A steel or plated fastener in contact with aluminum and moisture forms a cell, and the aluminum is what gives up material. The repair removes the corroded metal, treats what is left and refastens with isolated hardware so the two metals never touch directly.

Do you still work on riveted roofs from the 1960s and 1970s?

Yes, and they are some of the more satisfying jobs in the building. The constraints are parts rather than technique: a discontinued batten or rail profile runs 20 to 40 business days, and sometimes the honest answer is to fabricate a match rather than wait for stock that is not coming back.

Is welding involved in an aluminum roof repair?

Only when the structure under the skin is compromised. Sheet, batten and sealant work needs no welding at all. A cracked or crushed roof bow does, and that portion is performed by a certified welder and quoted as a separate line from the sheet and sealant scope.
