Refinishing a 40 Foot Coach
Booth length constraints, panel mapping on a body with no factory seams, blend strategy across gel coat and paint, and the cure windows that set the real schedule.
Booth Geometry
An automotive booth is sized for a vehicle around eighteen feet long. A 40 foot Class A is more than twice that, and the height with rooftop units clears eleven feet. Our building at 23281 La Palma Ave in Yorba Linda is 35,000 square feet under one roof precisely so OCRV Center can stage coaches of that size, and even then the work is sequenced in sections rather than sprayed in one pass. Booth geometry, not paint chemistry, is the constraint that shapes every large coach refinish plan.
Sectional refinishing means the coach is masked into controlled zones, and each zone is prepped, sprayed and cured on its own cycle, with the transition planned at a graphics break, a body line or a natural shadow line rather than in the middle of a flat expanse. Overspray control becomes a discipline of its own on a body this large, and every stage carries setup and teardown of masking. That masking labor is real body time, and on a full coach it can rival the spray time itself.
Panel Mapping Without Seams
Cars have panels. A laminated RV sidewall is one continuous surface forty feet long with a graphics package printed or sprayed across it, so the estimator has to invent the panel map. The map divides the body into refinish zones, assigns each zone a stage count, and identifies where new color will meet original finish. Getting that map wrong is the difference between a repair that disappears and a repair with a visible ghost line that shows up whenever the sun sits low on the SR-60 corridor heading home.
The map also drives disassembly. Awning rails, Carefree or Solera awning assemblies, marker lights, city water and power inlet doors, compartment doors, ladders and rub rails come off rather than get masked around, because a masked edge leaves a paint line that will fail at that edge later. On a full refinish this is hours of removal and reinstallation, plus new fasteners and new butyl at every bedded item that comes off. Estimates that skip the removal and installation line are understating the job.
Color Match and Gel Coat
Color match on a coach is harder than on a production vehicle because the original finish is often a multi stage system with a metallic or pearl mid coat, and it has been fading unevenly under Southern California sun for a decade. The roof and the upper third of a south facing wall will not match the lower wall. We spray out a test card and check it against the actual panel in daylight rather than under booth lighting, then adjust the formula before committing to a zone.
Gel coat and painted surfaces behave differently and often coexist on the same coach: a gel coat front cap, painted sidewalls, and a printed graphics band. Gel coat can be cut and polished to restore gloss where oxidation is shallow, which is far cheaper than refinishing. Where it is chalked through, it gets refinished with a paint system rather than regelled, and then it is a painted cap from that point forward. That is a decision the owner should make knowingly, because it changes future repair options.
Cure Windows and Schedule
Cure is not drying. Each stage has a flash window between coats, a recoat window that must not be missed, and a cure window before sanding, taping or reassembly. Force curing with infrared or a heated booth cycle shortens it but does not eliminate it, and a clear that gets taped too early will show the tape edge permanently. Because a full coach is a sequence of zones, the cure windows stack, and that stacking is what produces the 4 to 10 week full refinish tier.
Plan around it rather than against it. A single panel repair with a blend sits in the 2 to 5 business day light cosmetic range. A quarter of a coach with structural work behind it lands in moderate body at 1 to 3 weeks, or longer if the panel is on order. A full exterior with graphics is a season, not a weekend, and the units that come out best are the ones scheduled in advance for a window when the owner does not need the coach.
