That molding did not crack because something hit it
The owner of a 36 foot gas Class A brought us a crack at the upper corner of the front cap and an apology. He was certain he had clipped a low branch somewhere and simply had not noticed. He had not. There was no impact mark, no paint transfer, no depression in the laminate, and the crack ran along the radius rather than radiating out from a point.
That pattern is a fatigue crack, and it means the load came from the coach itself rather than from the outside world. A front cap is a single molded fiberglass part bonded and mechanically fastened to the sidewalls, the roof edge, and the windshield frame. Every one of those joints moves. The cap is the stiffest thing in the assembly, so the corner radius is where the movement gets paid for.
Owners hear that and assume it means the coach was built badly. It usually does not. It means the cap has been absorbing a specific pattern of flex for a specific number of miles, and on a coach that runs the same freeway every month, the pattern is repeatable enough to predict where the crack shows up.
Before: the crack that came in off the westbound SR-60
What we photographed at intake was a hairline running roughly nine inches along the radius above the driver side headlight assembly, with two short branches turning down toward the marker light penetration. From straight on it looked like a scratch in the clear. From below at a low angle it was clearly open, and a fingernail caught along about half its length.
The tells that mattered were the ones that were not the crack. The gel coat around the radius had a faint dulled band, meaning the surface there had been running hotter than the panel beside it for years. The windshield lower reveal had a slight ripple in the sealant. And the two closest cap fasteners had witness marks around the heads, which is what a fastener leaves when the panel around it has been working.
Moisture readings behind the cap at the corner came back elevated but not saturated, which was the good news in the whole file. Caught two seasons later that reading is a subfloor and framing conversation. Caught here it was still a laminate conversation, and the difference between those two invoices is most of a used truck.
How cap to sidewall flex opens a radius at highway speed
This coach ran a Hacienda Heights storage lot to job site pattern, west on SR-60 then back, several times a month for six years. That corridor is the mechanism. The concrete sections west of the Fullerton Road interchange are jointed slab, and a long wheelbase motorhome crossing joints at speed inputs a low frequency twist into the body every few seconds for miles at a stretch.
Layer heat on top of that. The cap faces the sun for the entire outbound afternoon run and then bakes in an uncovered lot the rest of the week. Fiberglass laminate is stiffer when it is hot and the bond lines are softer, so the same twist redistributes into the corner instead of spreading across the joint. Thousands of cycles later, the radius gives up.
The reason this matters practically is that it tells you when to look. Coaches that live on freeway slab and store outdoors need the cap radii inspected on a mileage interval, not after an incident, because there is no incident to prompt it. Owners who wait for a bang wait too long.
Laminate repair at $750 against a full cap at $4,500
The repair we performed. Front cap fiberglass repair runs $750 to $12,000 plus across 4 to 60 hours. On this coach the crack was ground out to a wide V, the back side was accessed through the overhead cabinet where the laminate could be reinforced with biaxial cloth, the front was filled and faired, and the corner was refinished. Spot repair and blend matching at $500 to $5,000 plus covered the finish work into the adjacent panel. Total calendar was inside the moderate body window of 1 to 3 weeks.
The repair we avoided. Front and rear cap replacement runs $4,500 to $25,000 plus across 30 to 120 hours, and on a Class A it pulls the windshield, the mirrors, the headlight assemblies, the marker lights and usually the roof front seam. That is structural work, 3 to 8 weeks on the calendar, and it is where a cap ends up once the crack has migrated across the corner into the windshield frame flange.
The line between them. A radius crack that is still confined to the cap and has not crossed a bonded flange is repairable in place. Once it crosses a flange, the part has lost its stiffness and no amount of laminate on the back side restores it. That call gets made at teardown, which is priced at 1 hour at $210 and credited to an authorized repair.
Ordering an OEM cap when the mold is gone
The parts channel is why nobody should assume replacement is the safe default. Front caps are molded either by the coach builder or by a contract molder to that builder's tooling, in the coach's original gel coat tint, and they ship as oversize freight on a purpose built crate. When one is in current production the realistic window is 3 to 8 weeks to the door, and that is before any finish work.
When the model year is out of production the answer is frequently that no cap exists. The tooling was retired, scrapped, or sold. At that point the options are a used cap from a salvage coach, which arrives with its own crazing and its own color history, or building the corner back with laminate, which is the repair we would have recommended anyway.
Two costs owners never see coming. Special order parts carry a 100 percent deposit at order and that deposit is non refundable, which matters when a crate arrives cracked. And freight damage on a molded cap is common enough that we inspect and photograph on the dock before the driver leaves. We confirm cap availability during evaluation for exactly this reason.
After: the blend line, and what the carrier paid
The finished corner reads as original. The repair was faired past the radius into the flat so the transition does not catch light, the gel coat was tinted to a coupon cut from behind the headlight bezel, and the marker light penetration was reset in fresh sealant rather than resealed over the old bead. The witness marks at the two fasteners are gone because the panel underneath them no longer moves.
The carrier paid nothing, and that was the correct outcome. A fatigue crack that opened over six years of freeway flex is wear, and wear is excluded. The owner knew that before the claim was ever discussed, which is the only reason it did not cost him a week of argument.
Where a carrier does pay on a front cap is sudden impact: road debris, a branch strike, a parking structure beam, or another vehicle. Those crack in a star pattern with a measurable point of contact, and they get documented as such at intake. If yours has an impact point, say so on the phone, because it changes which department writes the file.
Your next move if a radius crack is already showing
Stand at the front bumper, get low, and sight along both upper cap radii with the light across them rather than into them. Then do the same at the lower corners beside the headlight assemblies. Run a fingernail along anything you find. Photograph the windshield reveal and the nearest cap fasteners while you are there, because those two details tell us more about the stage of the failure than the crack itself does.
If a nail catches anywhere, get it scoped this month rather than next season. The gap between a laminate repair and a cap replacement is roughly six times the money and about five extra weeks off the road, and the crack does not care which side of that line you are on when you finally call.
