The rear frame is a structural ring, not a door surround
Most rear frame calls open as door calls. The roll up sticks, the latch no longer lines up, somebody quotes a door, and the number sounds reasonable. Then the truck comes in, the threshold plate comes off, and the quote stops describing the job. That gap is a misread of what the part is, not a pricing problem.
The rear frame on a dry freight body is a welded ring: two corner posts, a header across the top and a rear sill across the bottom, tied into the long sills that run the length of the floor. It carries the door track and hardware, the underride bumper mounts, and on most units the liftgate. Every load that enters or leaves passes through it, and it is the only part of the body loaded in torsion, compression and impact on the same shift.
So a door that binds is not reporting a door. It is reporting a ring that is no longer square, and the door is simply the most sensitive gauge bolted to it.
What the roll up door reports before the frame shows anything
The first tell is where the door needs help. A sound opening lets a roll up run its full travel on the springs alone. When the last twelve to eighteen inches start needing a shove, or the door runs clean up and drags on the way down, one side of the track has moved relative to the other.
The second is the light gap. Close the door in a dark bay, stand inside and look at the perimeter. A factory opening shows a thin even line. A racked ring shows a wedge of daylight at one top corner and a tight seal diagonally opposite. Photograph it, because it is the easiest item in this list to hand an adjuster.
Then look at what somebody already adjusted: a keeper slotted with a file, a latch cam that only catches when the door is lifted, a bottom rail that no longer lands parallel to the threshold. Each is a person compensating for geometry. Lower down, watch for a liftgate platform that no longer stows flush, a threshold plate that oil cans underfoot, and cracked paint where a corner post meets the long sill.
Heat, dock strikes and a body that grows against its chassis
A delivery body in the San Gabriel Valley spends a Southern California summer in a regime the design tolerates but does not enjoy. A dark rear frame runs far above ambient on a July afternoon and gives it all back overnight. The body is steel, aluminum and hardwood on a steel chassis, and none of those move at the same rate. The mounts holding them together absorb the difference and loosen a fraction at a time.
Peak season loads the same joint harder. Summer route volume means more stops, more pallet jack passes over the threshold and more liftgate cycles per shift. Hydraulic oil thins in heat, cycle times lengthen, and operators bounce a platform to seat it, which is a shock load applied to the rear frame at the moment the frame is hottest.
Dock contact does the visible damage. A trailer edge, a leveller lip or a bumper compressed to nothing catches a corner post, and a body that has already lost mount tension takes that hit as a permanent set rather than a bounce. Corridor duty finishes the job: jointed concrete on SR-60 through the Puente Hills feeds sustained low frequency torsion into a body whose least stiff section is the open rear. A crack at a corner post weld never needed one dramatic event.
Why does a first quote land at a fraction of the final number?
Because a quote written from outside the body prices what a camera can see, and on this assembly almost nothing that matters is visible. The corner post to sill weld is behind the threshold plate. The long sill ends are above the chassis rail. The body mounts are under the floor. The liftgate mounting plates sit between the two.
Teardown changes the document. The threshold plate and door track come off, the liftgate hardware is released, and the opening is measured corner to corner in both directions. More than a quarter inch of difference between diagonals means the ring has moved and the door was never the problem. Then the chassis rails get read behind the rear spring hanger, because a body that racked frequently took the chassis with it.
A collision teardown estimate is 1 hour at $210 and is credited against an authorized repair. On a commercial unit that hour is the cheapest thing in the file, since it converts a guess into a scope with measurements attached and is often the difference between one approval and three.
From a $285 assessment to a $20,000 fabrication
Caught early, this is measured and predictable. Structural damage assessment runs $285 to $1,200 across 1 to 5 hours and produces a dated map of cracks, diagonals and mount condition. Retensioning mounts, replacing a threshold plate, corrosion treatment at $400 to $3,500 across 2 to 14 hours and an underbody respray at $500 to $3,500 keeps the truck near the bottom of the structural welding and fabrication band, which starts at $750.
Caught after migration, the numbers move a long way. Structural welding and fabrication runs $750 to $20,000 plus across 5 to 80 plus hours once a rear sill section, a corner post or a run of floor is cut out and replaced. Panel replacement adds $750 to $12,000. An underride bumper and its mounts fall under bumper repair and replacement at $500 to $4,500.
If the chassis moved, that comes first. Frame straightening runs $3,000 to $20,000 plus at 15 to 80 plus hours and chassis repair and alignment runs $1,500 to $9,000 at 8 to 40 hours. Plating a square body onto a rail that carries a set only relocates the next crack. Upfit and fabrication books at 2 to 8 weeks and structural at 3 to 8 weeks, which a fleet plans route coverage around rather than discovering.
Morgan builds rear frames to a body number, not a VIN
Morgan bodies carry their own identification plate, usually inside the rear frame or on the front bulkhead, and that number is what a supplier needs. Ordering a rear sill or corner post against the chassis VIN produces the wrong part, because one chassis carried several body lengths, heights and door configurations across a build year.
Availability splits in two. Hardware moves quickly: threshold plates, door track, rollers, seals, latch components and underride bumper hardware run days to two weeks. Structural sections do not. Corner posts, rear sill sections and complete rear frame weldments are built to a body number rather than stocked, and three to eight weeks is normal, longer on a superseded product line.
That is why fabrication is often the faster answer. Where a section is unavailable, the correct sill or post is cut from plate in the same grade and thickness as the original and welded in to a written procedure. Grade is the detail that matters, since ordinary mild steel substituted for what the body was built from cracks at the weld toe inside a season. Special order sections carry a 100 percent deposit at order and it is not refundable, and parts over $100 carry 35 percent.
Which part of this a commercial policy will actually pay
Fatigue and corrosion are wear, and wear sits outside what a commercial physical damage policy responds to. A rear sill that rusted through over five seasons of wash water and road spray will not be paid, and submitting it spends staff time on a decision that reads correctly against the language.
Impact is a different file. A dock strike, a fixed object caught while backing, a container tipped into the tailgate area, or a liftgate failure that drove a component into structure are covered causes. The recurring problem there is classification rather than coverage: the visible symptom is a bent door track worth a few hundred dollars, so the scope gets written as door work while the post and sill damage never enters the document.
Measurements fix that. Diagonals before and after, mount torque readings, dated crack lengths and sequence photographs taken during disassembly with fasteners still in place. Note also that two dock hits three months apart are two occurrences with two deductibles, and one estimate covering both usually gets the older one declined.
Measure the door opening diagonals before the next dock
This week, on every unit in the yard, do three things. Measure the rear opening corner to corner in both directions and write both numbers and the date on the photograph. Close the door and photograph the light gap from inside. Walk the threshold and press the plate for movement.
Repeat it in thirty days. Growth between the two readings tells a yard which truck needs a shop date this quarter and which can finish the year, and it is the record that separates a covered event from a maintenance argument later.
