Why the front cap takes damage nothing else on the coach takes

A front cap lives a harder life than any other piece of fiberglass on the vehicle and it is not close. It is the surface that meets everything the road throws forward, so gravel, insects, tire debris and low branches all land there first. It carries the largest single opening on the coach in the windshield, and an opening in a molded part is where stress concentrates. It faces forward, which means it takes direct sun at highway speed with airflow that does not cool it as much as owners assume.

It is also the part that gets hit in parking lots. A front cap on a forty foot coach sticks out ahead of the driver by a distance that is genuinely hard to judge, and the lower corners of a cap are the most commonly repaired fiberglass in this building.

The last factor is structural. On many coaches the cap is not just a cover. It bonds to the laminated sidewalls at both front corners and to the roof at the top, so it participates in holding the front of the coach square. That is why a crack at a cap corner is worth taking seriously rather than filling, and why we look at the flange and the framing behind it before writing a repair on the visible damage.

Repairing a cap in place versus pulling it off the coach

Most front cap work happens with the cap on the coach, and that is the cheaper path when it is viable. Damage in the field of the cap with sound structure behind it gets ground back, laid up, faired and refinished in place, and the coach never comes apart beyond removing lights, trim and whatever hardware is in the repair area.

The cap comes off when the reverse side has to be reached and cannot be. Backing laminate is what makes a repair carry load, and on a cap the back side is often behind a bonded interior panel, a wiring loom, an overhead bunk or the windshield frame itself. Where there is no access, the honest options are pulling the cap or accepting a single sided repair, and a single sided repair on a structural corner is not something we will recommend.

Pulling a cap is a substantial escalation. It means the windshield comes out, the roof to cap seam opens, the sidewall transition seams open, all forward wiring is disconnected and documented, and the interior forward of the entry door comes apart. That is why the band on this page is open ended: the same visible crack can be a twelve hour repair or a sixty hour one depending entirely on which side of that line the access falls.

What lives behind a cap and why access drives the hours

Before quoting, we establish what is behind the damage, because on a front cap that list is long. Headlight and marker wiring runs through it. The windshield frame flange and its urethane bed sit inside the opening. On a Class C the cabover bunk floor and its framing bond to the cap. On a diesel pusher there may be a radio antenna lead, a camera feed, an air horn or a washer reservoir tucked into the void.

That inventory decides two things. First, how much has to come out before any grinding starts, because resin dust and a rotary grinder near a wiring loom is a repair that fixes fiberglass and creates an electrical fault. Second, whether the repair can be backed from behind at all.

It also decides where water has been going. A crack at a windshield corner that has been open through a rainy season has been feeding the cap void, and the void drains into the sidewall bond at the front corners. That is why we read moisture at the front corners of the sidewalls on every cap job, and why a cap crack sometimes turns out to be the cause of a delamination bubble the owner had assumed was unrelated.

The molded cap supply problem on a discontinued floorplan

This is the part of the job that owners are least prepared for. A front cap is a large molded part, it is model specific, and it is only available while the manufacturer keeps the tooling in service. Where a cap is still tooled, lead time is 20 to 60 business days, it ships on a dedicated crate because of its size, and it arrives in gel coat white requiring full refinish. Lippert supplies a large share of the caps in this market and their lead times move with production.

Where the tooling is gone, there is no cap at any price or lead time. That is the common situation on a coach built by a company that no longer exists, and it is not rare: a meaningful fraction of the caps we are asked about cannot be bought. When that happens the answer is repair or fabrication, and repair becomes worth substantially more effort than it would be on a coach where a replacement is a phone call.

That is the practical reason this leaf exists as its own page rather than as a footnote under cap replacement. On a discontinued coach, a well executed structural repair to the cap you have is not the cheap option. It is the only option, and it is worth doing properly.

Refinishing a curved cap so the repair does not read from the side

A front cap is a compound curve with a highlight running across it, and a highlight is unforgiving. A repair that is flat to a straightedge can still be obvious from thirty feet because the reflection line bends where the surface geometry changed by a few thousandths. Fairing a cap is done to the highlight, not to a straightedge, and it takes longer than fairing a flat panel for that reason.

The finish adds its own problem. Caps are frequently the panel with the most graphics on the coach, and a repair that crosses a graphics field means the decal work becomes part of the job. Caps also fade differently from the sidewalls next to them because they face a different direction, so a blend that matches the cap may not match the wall behind it and the blend has to be planned across the transition.

On cost: labor is $210 per hour across four to sixty plus hours, paint supplies add $55 per paint hour, and the band on this page is open ended because access and refinish complexity vary more on this part than on any other fiberglass on the coach. Can a cracked motorhome front cap be repaired properly or is replacement the only real fix?

Most can be repaired properly, and on a discontinued coach repair is often the only path because the tooling for that cap no longer exists. The deciding factor is access to the reverse side for backing laminate and the condition of the bond flange at the corners. A repair that can only be made from outside on a structural corner is one we will not recommend.

Why are the cracks starting at my windshield corners?
