# Aluminum Skin and Sidewall Replacement: Cost, Hours and Process in Hacienda Heights

Aluminum skin and sidewall replacement removes and replaces exterior aluminum panels on riveted and stick built coaches. On an Airstream the skin is structural: the shell is a semi monocoque of Alclad panels riveted to internal ribs, so a panel is a load path rather than a cover, and it is replaced by segment.

## On a riveted shell the skin is structure, not cladding

An Airstream shell is a semi monocoque. Formed aluminum panels are riveted to internal ribs and hoops, and the skin carries a real share of the load in tension and shear. That is why the trailer is light and strong, and it is why a damaged panel is not a cosmetic question. A crushed or torn panel has lost its ability to carry load, and the ribs around it start carrying more than they were designed for.

The panels themselves are Alclad sheet, typically a 2024 core with a thin pure aluminum cladding layer rolled onto each face for corrosion protection. That cladding is the reason a polished shell looks the way it does and the reason you cannot sand aggressively on one. Cut through the clad layer and you have exposed the corrosion prone core, which will show up as a dull patch and then as pitting.

It is also why filler on a shell panel is a short term answer at best. Filler over a working structural panel cracks at the rivet lines within a season because the panel moves and the filler does not. On a shell where appearance and integrity both matter, the answer is to replace the segment.

## Panel indexing: shells come apart in a specific order

Shell panels are not rectangles and they are not interchangeable. Each segment is a specific trapezoidal shape for a specific position, curved to that position's radius, and factory panels carry a segment identifier for exactly that reason. A panel from one bay does not fit the next bay even on the same trailer.

The panels also overlap in one direction, front to back, so water sheds backward the way shingles shed downward. That means disassembly happens in reverse order: to free one panel you release the edge of the panel that laps over it. Cutting a panel out of the middle without respecting the lap sequence produces a joint that faces into the airstream and leaks for the rest of the trailer's life.

Before anything comes off, we index. Photographs, a numbered map of the rivet pattern and the panel positions, and reference marks on the ribs so the new panel goes back on the same lines. On a vintage shell that indexing is the single most valuable hour on the job, because factory segment panels for older models are frequently unavailable and the replacement is fabricated to the pattern we recorded.

## Buck rivets, Olympic rivets, and why the distinction is the whole job

A solid buck rivet is set from both sides. One person holds a rivet gun against the manufactured head outside while a second holds a bucking bar against the tail inside, and the tail deforms into a shop head. Done correctly the shop head measures roughly one and a half rivet diameters across and half a diameter tall. That joint is stronger than the sheet around it and it is what the factory used wherever it could reach both sides.

An Olympic rivet is a blind rivet designed for aluminum aircraft and coach work where only one side is reachable. Unlike a hardware store pop rivet, the mandrel breaks off flush and stays in the rivet, and the head can be shaved and polished so it reads like a solid rivet from three feet away. It is the correct fastener where a rib blocks access and it is not a shortcut.

What is a shortcut is a standard pop rivet with a hollow center and a steel mandrel. It is weaker, it leaks at the center, and the steel mandrel against aluminum sets up galvanic corrosion that eats the hole. Undoing that is a large share of the vintage shell work that comes through here: drilling out hundreds of wrong rivets, cleaning up the enlarged holes, stepping up to the next rivet size where the hole is gone, and resetting correctly.

Access is therefore what drives the estimate. A panel where we can get a bucking bar behind every rivet line is a two person job at predictable hours. A panel where the interior skin, cabinetry or insulation has to come out to reach half the pattern is a much larger scope, and that is the honest reason the band on this page is open ended.

## Stick built aluminum siding, the other half of this page

Not every aluminum coach is a monocoque. The much larger population is stick and tin: flat or corrugated aluminum sheet run horizontally over wood or aluminum framing, fastened with screws or staples and closed at the joints with Trim-Lok insert trim. Here the skin is genuinely a cover and the framing carries the load.

That construction repairs far more cheaply. A damaged run can be pulled and replaced without disturbing the runs above and below it, as long as the trim rails come off intact and the framing behind is sound. The two things that turn a cheap job into an expensive one are soft framing that will no longer hold a fastener, and faded original trim inserts that will not match a fresh one.

Corrugation profile is the sourcing question. Common profiles are stocked and come in at 5 to 15 business days. Unusual profiles on older or specialty builds may be obsolete, and then the choice is a close profile with a visible difference in raking light, or a flat sheet run with a trim detail that makes the transition deliberate. We show you both.

## Not included

- We do not replace a riveted structural panel with a bonded or screwed panel. If the original panel was riveted into a load path, it goes back that way.
- We do not polish a replacement panel to a mirror finish on a shell whose remaining panels are heavily oxidized. The mismatch is worse than the repair.
- Interior skins, cabinetry and insulation disturbed by an exterior panel replacement are written as separate interior scope.

## Questions

**Can a dented Airstream panel be pushed out and filled instead of replaced?**

It can be done and it does not last. The shell panel is structural and it flexes in service, so filler over a worked panel cracks along the rivet lines within a season or two. On a polished shell there is a second problem: the Alclad cladding layer is thin, and the sanding that a filler repair requires cuts through it and exposes the corrosion prone core. Segment replacement is the durable answer.

**What is the difference between an Olympic rivet and a pop rivet?**

An Olympic rivet is a blind aluminum rivet whose mandrel breaks flush and stays in the rivet, so the head can be shaved and polished to read like a solid rivet, and there is no hollow center to leak. A standard pop rivet leaves a hollow center and usually a steel mandrel, which leaks and sets up galvanic corrosion against aluminum. We use Olympics only where a bucking bar cannot reach.

**Do you actually buck rivet, or just use blind rivets everywhere?**

We buck wherever both sides are reachable, because a properly formed shop head is stronger than the sheet around it and it is what the factory used. That takes two people, a gun on the outside and a bucking bar inside. Blind Olympic rivets go where a rib, an interior skin or a cabinet blocks access. Which fastener goes where is written into the scope, not decided at the panel.

**How much does aluminum skin replacement cost and why is the range so wide?**

The band on this page starts at a single reachable panel on a stick built coach and runs open ended into multi segment shell work. Two things drive it: access, meaning how much interior has to come out to reach the rivet lines, and panel availability, since factory segment panels for older shells are often unavailable and have to be formed to the pattern we index before disassembly.

**Will the new panel match my polished shell?**

Close, not perfect, and we are direct about that. A new Alclad panel polishes differently than a shell that has been in the sun for thirty years, and the cladding layer limits how far the surrounding panels can be cut to meet it. We will not aggressively polish a fresh panel to stand out against oxidized neighbors. On heavily weathered shells the better looking result is often polishing the surrounding panels in the same visit.
