# Reading the signs before a refuse body tailgate area cracks at the corner radius

A weld laid over a fatigue crack at a refuse body tailgate corner comes back in 60 days, longer each time. What to log before it migrates into the sill, and why fabrication runs $750 to $20,000 plus.

## Welding over a fatigue crack buys sixty days

Every yard has done this. A crack shows up at the tailgate corner, somebody runs a bead
over it between shifts, the truck goes back on route, and eight weeks later the crack is
back and half an inch longer. The second repair holds for six weeks. The third holds for
four. By the fourth pass the crack has left the original panel and is heading into the body
sill, and the job has changed from a welding errand into structural work.

The reason is metallurgical and it is not a matter of skill with a torch. A fatigue crack
has a sharp tip with a zone of worked metal ahead of it. Laying weld across the visible
line leaves that tip inside the joint, and the heat affected zone beside a fresh weld is
harder and less tolerant of movement than the parent metal was. The crack restarts just
outside the bead, in metal that is now more brittle than what it replaced.

Doing it correctly is a different operation. The tip has to be located, drilled to remove
the stress riser, the crack itself has to be gouged out through its full depth, and the
joint has to be welded with the right filler for the plate and then reinforced so the
stress is carried somewhere other than the radius. That is a shop procedure, and it holds
for years rather than weeks.

## The fan shaped paint break at the tailgate corner

The visual signature is distinctive once you have seen it. Paint breaks in a fan or delta
shape radiating out from the radius rather than in a straight line, because the coating
fails across the whole zone that is flexing, not just over the crack. Inside that fan
there is usually a dark line weeping a mix of hydraulic film and grit, which is the crack
itself acting as a wick.

Timing of the inspection changes what you see. A crack at the tailgate corner opens under
tension and closes when the load comes off, so a body that is loaded and sitting shows
almost nothing, while the same body with the tailgate raised and the hopper empty shows a
line you can put a fingernail in. Crews who inspect at the end of a shift on a full truck
miss cracks that are obvious on an empty one.

The mechanical tells arrive alongside. The tailgate begins sitting low on one side as the
hinge pin bore wears oval. Bright polished witness marks appear where the tailgate seal
face rubs the body instead of meeting it flat. Compaction cycle time changes because the
blade is no longer meeting a square opening. Any of those means the geometry has already
moved and the crack is a symptom of it.

## Lift cycles, leachate and a hot residential route

A residential route in the San Gabriel Valley is close to the worst possible duty cycle
for this joint. Hundreds of pack cycles a shift, tight streets with driveway aprons and
speed humps that twist the chassis, and a body that is heaviest at the end of the run when
it is also hottest. The tailgate corner takes tension on every compaction stroke, and the
number of strokes per shift is what sets the fatigue clock.

Leachate does the rest. Organic load in a hot body produces acidic liquid that sits in the
lowest corners exactly where the tailgate meets the sill, and it strips coating from the
inside out. Once the coating is gone the plate pits, and a pit at a radius is a stress
concentration sitting precisely where the load is highest. Corrosion does not crack the
body, it decides where the crack will start.

Southern California heat compresses the schedule further. A steel body cycling from an
overnight low to a July afternoon under a dark coating grows and shrinks against a chassis
that moves differently, and the wash rack at end of shift quenches it. None of these
inputs is unusual and none is avoidable, which is why inspection interval, not driving
technique, is the variable a fleet can actually control.

## Stop drill and doubler plate against a sill rebuild

Caught early, this is a measured repair with a predictable price. Structural damage
assessment runs $285 to $1,200 at 1 to 5 hours and produces a crack map with lengths and
dates. The repair itself, crack removal, welding to a written procedure, a doubler where
the design allows, corrosion treatment at $400 to $3,500 and a chassis and underbody
respray at $500 to $3,500, starts from the bottom of the structural welding and fabrication
band at $750.

Caught after migration, the numbers move a long way. Structural welding and fabrication
runs $750 to $20,000 plus at 5 to 80 plus hours once a sill section, a floor section or a
corner post has to be cut out and replaced. Panel replacement adds $750 to $12,000. If the
body has racked on the chassis, frame straightening at $3,000 to $20,000 plus and 15 to 80
hours comes first, because plating a racked body just relocates the next crack.

Calendar follows scope. Fabrication and upfit work books at 2 to 8 weeks and structural
work at 3 to 8 weeks, and on a municipal fleet that window has to be planned around route
coverage rather than discovered. A crack map with dated lengths is what lets a fleet
schedule the truck instead of losing it unexpectedly.

## Made to order body sections and a fabricated alternative

Refuse bodies are upfitter products, and upfitter structural sections are built to order
against a body serial number rather than stocked. The serial plate, not the chassis VIN,
is what the supplier needs. Lead times of several weeks are normal and lead times of a
couple of months are not unusual on an older body or one from a product line that has been
superseded.

That is why fabrication is often the faster and cheaper answer. Where a section is
unavailable, the correct sill or corner is cut from plate in the same grade and thickness
as the original and welded in. The detail that matters is the grade. Floors and packer
paths in these bodies use abrasion resistant plate, and substituting ordinary mild steel
because it is what was on the rack produces a repair that wears through inside a season
and cracks at the weld toe before that.

Certification and procedure sit on top of the parts question. Abrasion resistant plate
needs the right filler metal and a preheat regime, welds in a structural member are laid
to a written procedure, and special order sections take a 100 percent deposit at order
which is not refundable. Parts over $100 carry 35 percent. We confirm section availability
before quoting a date, because the part decides the calendar.

## Where a municipal policy draws the line

Fatigue and corrosion are wear, and wear is excluded on commercial and municipal policies
alike. A crack that grew over four seasons of pack cycles will not be paid, and submitting
it consumes staff time for a denial that is correct on the language.

Events are covered and refuse bodies see plenty of them: a fixed object strike while
backing, a rollover of a container into the tailgate, a hopper fire, or a hydraulic
failure that drove a component into structure. Where that happens, the repair including
refinish is in scope, and the file turns on documentation of the date and mechanism. Many
municipal operations also carry a self insured retention high enough that a mid sized body
repair never reaches the carrier at all, which changes how the work should be sequenced
and approved.

The record that protects the fleet in either case is the inspection log. A dated crack map
showing that the damage was found, measured and repaired is what distinguishes a covered
event from a maintenance argument, and it is the cheapest document in the building.

## Log the crack length before the next route

This week, inspect empty with the tailgate raised. Photograph both tailgate corners, both
hinge areas and the sill line on each body, then measure every crack you find and write
the length and the date on the photograph. Do it again in thirty days. Growth rate is the
number that tells you which truck needs a shop date and which one can finish the quarter.
